Some plastic components cannot achieve their required structure, appearance, sealing, grip, or functional integration through a single injection molding operation. When a molded part needs an additional material layer, insert, functional feature, or secondary molded section, Secondary Forming Injection Molding can provide a suitable manufacturing approach.
Send three things together: the editable artwork, a locked PDF proof and the component CAD or drawing that locates the print. Use vector paths for logos, text and solid icons when possible. Keep photographs and tonal textures as original high-resolution raster images. Name every spot color, white layer and clear layer, then assign an artwork revision to each component and printed face. Do not release mass production from a screen proof alone. Approve a decorated sample made on the production material.
Choose pad printing when the image is compact, uses a limited set of spot colors and must transfer onto a curved, recessed or irregular surface. Choose UV digital printing when the printable area is flat or compatible with the available machine, and the artwork needs full color, gradients, fine tonal detail or frequent version changes. Do not approve either process until the supplier has printed the final artwork on the production resin and passed an agreed adhesion and wear plan.
Do not correct an injection-molding defect from appearance alone. Mark its exact location, compare cavities and shots, then review the CAD, gate, runner, venting, material and process record. A process adjustment may hide a design problem, while a mold change may be unnecessary if the defect comes from unstable molding conditions.
Start with ABS for rigid pawns, tokens, miniatures and housings where surface finish, color and dimensional control matter. Start with PP for clips, flexible card holders, snap features and one-piece hinges. Then select a specific injection-molding grade and test the real part. ABS and PP are material families, so a generic comparison cannot replace grade data, prototypes or production samples.
Consider a family mold when the pieces use the same resin and color, are ordered in a stable ratio, have reasonably similar molding behavior and are unlikely to change independently. Choose separate molds when materials, colors, quantities or revision schedules differ, or when one difficult part could compromise the rest of the tool. Ask for both options during DFM. A lower initial tooling quote does not automatically produce the lower total cost.
